Textile production under control: traceability and real-time visibility

Background

In the textile manufacturing sector, where operational efficiency and quality control are critical, many companies find themselves managing complex, multi-stage processes. From initial processing to final quality control, products pass through multiple stations, often moved using dedicated carts.

In this context, ensuring a clear and continuous overview of the production flow is a significant challenge. The lack of adequate monitoring tools can limit the ability to intervene promptly in the event of inefficiencies or anomalies.

Challenge

The client company faced a series of critical issues related to the management and control of internal processes.

In particular, it was not possible to precisely monitor the length of time forklifts were stationed at various workstations, making difficult to identify delays or bottlenecks. Furthermore, the lack of alert systems prevented the automatic identification of out-of-bounds situations, leaving space for delayed interventions.

Another limitation concerned traceability: the association between forklifts and production batches was not structured, complicating the reconstruction of flows and hindering proactive delivery management.

A significant technical constraint was added to these requirements: the impossibility of wiring the system. Any solution would therefore have to be completely wireless, non-invasive, and easily integrated into the existing environment.

Solution

To address these challenges, BlueUp, specializing in the design, development, and supply of integrated hardware/software devices and solutions, and Awswitch, an expert in software development, collaborated to create a final turnkey solution for the customer, based on BlueUp MeshCube platform.
MeshCube uses Wirepas Mesh 2.4GHz technology, renowned for its scalability, reliability, ease of installation, and integration with third-party systems, making the platform particularly suitable for complex environments such as industrial ones.

The first step was to equip each cart with a mesh tag with a unique identifier. By scanning the tag’s QR code and the batch code, it was possible to create a precise and reliable link between the cart and its production batch.

A network of mesh anchors was installed within the plant, covering all operational and storage areas. This infrastructure ensured:

  • a completely wireless solution
  • a retrofit implementation, without structural modifications
  • high flexibility and scalability, to adapt to any changes in the production layout

Thanks to this system, the company was able to enhance its operational control by introducing advanced monitoring and tracking functionalities. In particular, it became possible to implement real-time tracking of trolley movements throughout the facility, providing continuous visibility over material flows and vehicle locations. This enabled the company to reduce downtime, improve coordination between operational areas, and react more quickly to potential issues.

At the same time, the system allowed for highly accurate monitoring of the time spent in each stage of the production and logistics process. By automatically collecting and analyzing data, the company gained deeper insight into operational performance, making it easier to identify bottlenecks, optimize resource allocation, and improve overall workflow efficiency.

Another key benefit was the ability to automatically detect delays, anomalies, or deviations from expected process flows. Through the continuous processing of collected data, the system can promptly identify critical situations or non-compliant behaviors, supporting faster and more informed decision-making while contributing to greater overall process reliability and efficiency.

Results

The implementation of the solution brought tangible and rapidly measurable benefits.

Real-time visibility across the entire production process significantly improved quality control, thanks to the ability to precisely analyze processing times. Operational bottlenecks and inefficiencies were immediately identified, enabling targeted interventions and optimization of internal flows.

One of the most significant results was the drastic reduction—even elimination—of delivery delays, made possible by proactive management of critical issues.

Finally, the wireless and retrofittable nature of the solution allowed for rapid implementation, without impacting existing infrastructure or production operations.

The company has thus transformed its plant into a fully traceable, controlled, and efficient environment, while maintaining maximum operational flexibility.
